Some interesting theories there about Gray Fox.
I'm pretty much on board with the "Punished Snake isn't the real Big Boss" theory (no shrapnel on Big Boss when he falls into a coma, "what about him?" -> yup, switcheroo incoming... and "Ishmael" seems to be a Tyler Durden, possibly a manifestation of Punished Snake's true persona), but
boy do those guys want Hayter to remain in the series...

Also, "do you really think the same voice actor would voice different characters?" Happened before, really, even within the same game (Ôtsuka voiced both Solid Snake and Solidus Snake).
I think it's either Gray Fox, grown up Chico, or Johnny.
Chico was my first guess, although I guess Fox is another possibility indeed (a bit too big a departure from his "ninja" image for me though).
We don't know when they discovered the bomb exactly, do we? Maybe it wasn't on the way to Mother Base, but rather as they were escaping from Mother Base? And maybe it
did go off, which would explain how Big Boss and Kaz got badly injured. And who else was on the scene? Paz, a medic... and Chico.
Unless Chico dies in the attack on Mother Base, something has to happen to him.
Plus, there has to be something to that weird jack plug (?) on his chest. Seems weird to introduce that if Chico's role is limited to the "9 years earlier" introduction.
A bit weird that "they"'d manage to make him look the age for the part, but then again, weird stuff happens all the damn time, in this series. And we have a Decoy Octopus show up down the road.
In fact... we'd have:
* a decoy fashioned after Big Boss -> Decoy Octopus
* a levitating boy with a gasmask -> Psycho Mantis
* Ocelot -> Revolver Ocelot
* Eli -> Liquid Snake
* a woman sniper -> Sniper Wolf (possibly simply related, unless Kojima retcons her age)
* a "shaman" -> Vulcan Raven (a relation?)

about the Hayter thing, who was voicing Solidus, Liquid, etc., in the previous Japanese versions of the games?
Ôtsuka Akio voiced Solid Snake, Solidus Snake and Naked Snake (and apparently Big Boss and Punished Snake in
Metal Gear Solid V).
Ôtsuka Chikao (Ôtsuka Akio's father) voiced Big Boss in
Metal Gear Solid 4.
Ginga Banjô voiced Liquid Snake and Liquid Ocelot.
It wouldn't be Chico, why would his accent change so dramatically?
No accents in the Japanese games so I'm not convinced Kojima would consider that a factor.
