I read up on this. Apparently Aisha was going to get a legit sendoff like Kimberly. They knew she was going to leave the show.
But after the last episode in this arc. When she sends Tanya back. They told her there wasn't really a need for her to come back.

Master Vile turned them to kids. Billy had a device to turn them back but it broke.
Yeah but their characters leaving made more sense and had a better lead than Aisha I think. Like, if you skipped this episode you'd be confused. With the other Rangers if you skipped that last episode you could figure out what happened.

The Megazords are still suit actors, it's mostly the individual zords (which usually would be models) that ended up sometimes replaced by CGI.
It did result in much worse combination sequences though. Even when they went back to doing combinations sequences with models they really didn't compare to the old ones since they aren't used to doing it anymore.
She even came back to set and they told her THEN she was written off. Im glad the actresses are friends now tho and hold no ill will.
